Single Pass Printing for Paper-Based Food Packaging: Speed, Safety, and Flexibility

The food packaging industry is undergoing a quiet revolution. For decades, brands have faced an uncomfortable trade-off: traditional flexographic printing offers speed and low unit cost for long runs, while digital printing provides flexibility and personalization at the expense of throughput. Single pass inkjet technology is collapsing that trade-off, making it possible to print high-quality, food-safe graphics on paper and board substrates at production speeds that were unimaginable just a few years ago.

What Makes Single Pass Different

The term “single pass” describes a fundamental architectural choice. In a conventional multi-pass inkjet printer, the printhead shuttles back and forth across the substrate, building the image in overlapping strips. This approach is precise but slow. A single pass system instead uses a stationary array of printheads that spans the full width of the media. The substrate moves continuously beneath the heads, and the complete image is deposited in one motion.

The productivity gain is substantial. Single pass printers can reach speeds of 30 meters per minute or more, with industrial systems for corrugated board running as fast as 150 m/min. That performance profile is what makes digital printing viable for real packaging production, not just prototyping and short-run sampling.

For paper-based food packaging—pizza boxes, kraft bags, cartons, clamshell containers, napkins, and egg boxes—this matters enormously. The market increasingly demands smaller batches, faster turnaround, and the ability to print variable data or personalized designs without stopping the line. Single pass delivers exactly that.

The Food Safety Imperative

Printing on food packaging introduces a non-negotiable requirement: ink must not migrate through the substrate and contaminate the food product. This is where the choice of ink chemistry becomes as important as the print engine itself.

The industry has converged on water-based inks for direct and indirect food contact applications. Unlike UV-curable inks, which can leave behind photoinitiator residues and uncured monomers, water-based formulations are built from materials selected for low migration. Recent accreditations have pushed this further. The Cobalt SP 800 single pass printer, for example, achieved certification meeting FDA, EN, and GMP standards for its water-based, VOC-free ink set.

The science of low-migration inks is well understood. Formulators avoid photoinitiators like benzophenone and certain acrylate monomers that are known to migrate, replacing them with polymeric photoinitiators or entirely water-based systems that dry rather than cure. For paper and board packaging, the fibrous substrate itself offers some barrier properties, but the ink must still be designed for worst-case migration scenarios. Suppliers now work within the EU food contact framework, conducting set-off migration testing and modeling potential contamination to ensure compliance.

For food wholesalers and packaging converters, this regulatory clarity is liberating. A single pass printer with properly certified inks can produce primary food packaging—the kind that touches the food directly—without the fear of a compliance failure.

Substrate Versatility on Paper and Board

One of the quieter advantages of single pass inkjet on paper packaging is how well it handles the substrate itself. Paper and board are absorbent, which is actually beneficial for water-based inks. The liquid vehicle penetrates or evaporates quickly, leaving pigment on the surface with sharp definition and excellent adhesion. There is no need for the pre-treatment primers that non-absorbent plastics often require.

Modern single pass printers are engineered to handle a wide range of paper-based formats. The Cobalt SP 800, for instance, uses a vacuum belt transport system that stabilizes rigid, flexible, and pre-cut substrates as they pass under the printheads. Infrared sensors detect the leading edge of each piece, accommodating variation in size and shape without operator intervention. This means the same machine can print on a pizza box, a kraft coffee bag, and a napkin in sequence, with changeover measured in seconds rather than hours.

Thermoflan’s Single Pass range extends this versatility to egg boxes, paper cup flaps, wine cases, and envelopes, with models handling media up to 80 mm thick. The common thread is paper and board in its many forms—materials that are recyclable, renewable, and increasingly demanded by environmentally conscious consumers.

The Sustainability Alignment

Paper-based packaging is already the sustainable choice in the eyes of most consumers. Single pass water-based printing reinforces that story. The inks are free of volatile organic compounds, made from natural materials where possible, and formulated to maintain recyclability. Unlike UV inks, which can leave a plastic-like film on the substrate and complicate repulping, water-based inks on paper generally fit within existing recycling streams.

For brands navigating extended producer responsibility regulations and plastic reduction mandates, the combination of paper substrate and water-based single pass printing offers a defensible environmental position. It is not merely marketing—the material science supports it.

A Practical Path Forward

For packaging converters and food producers considering the shift, the business case is straightforward. Single pass printers eliminate plate costs and setup waste. They enable just-in-time production of branded packaging, reducing inventory and obsolescence. A food wholesaler in the UK recently installed a single pass machine specifically to bring pizza box and kraft bag printing in-house, cutting lead times from weeks to days and responding to custom requests from local restaurants without minimum order constraints.

The barriers are not technological—they are operational. A single pass printer demands a different workflow than flexo or offset. File preparation, color management, and substrate handling all require attention. But the technology has matured. Printhead reliability, ink formulation, and media transport systems are now proven in daily production environments.

Single pass printing is not a replacement for every flexo press. It is, however, the most compelling option for the growing segment of paper-based food packaging that demands speed, safety, and flexibility in equal measure. For an industry defined by thin margins and consumer expectations that shift faster than ever, that combination is difficult to ignore.
